I have not run into this personally (have not met them yet), but I have a theory.

Do any of their power armor parts have carry capacity mods? Such as the part you took off in the first place? I know I have found power armor frames out in the world with only a helmet and one other part on it, and getting into them didn't raise my carry capacity any.

If so, remove all the power armor parts, and put on the ones with carry capacity/strength upgrades FIRST. Then put on the rest.

If that doesn't work? Well, BETHESDA GAMES TM.

I kind of assumed he only took of some of the armor plates, because you never repair the frame itself.

Maybe it works different for ally power armor? I haven't gotten that companion yet.

Or maybe they hopped into the armor himself to walk it over to an armor crafting station to repair it?

Honestly trying to consider the headache it would be to get an ally to stand still long enough by a crafting station to repair it, if you could even repair it while they are in it.

Paladin Danse has his own t-60 power armor, thats why he never dies in battle lol, but when i go into his inventory i dont see his power armor, only his outfit , so i have no idea what OP is talking about, maybe he is talking about different companion, you cannot repair his power armor as it doesn't need repairs and it doesn't need cores, have you ever seen Danse running around with a broken power armor? the answer is no.

Here is a proof that he is really wearing his own power armor:

You can tell your followers to get out of their armor through dialog (activate your follower, then chose talk). This allows you to repair or mod it.

As for making him take the amor back, you don't put it in his inventory. Activate your follower, then look at the power armor, and tell them to get in.

Wtf. He's wearing T-45 in mine and it's incredibly rusty, which is why I wanted to repair it and paint it.
