Game loads a set number of cells around your character. Unprotected NPCs are fine, if they walk out of the range unharmed. Otherwise you will indeed have to protect them all the way.
A solution to this would be to sent him to the settlement and travel away until he has enough time to reach the place. To avoid his death, I employed him as a provisioner for one of my supply caravans, provisioners are set as protected by default, so he gains this flag if you employ him as such.
I don't do much with settlers and have only had a provisioner once. So, I had to double check because your post didn't seem right. Provisioners are not marked as essential.
http://fallout.wikia.com/wiki/Provisioner
What I said is that provisioners are flagged as PROTECTED, not essential. The protected flag prevents NPCs from dying to hostile NPC attacks, but does not when the source of attack is the player. The essential flag is different in that it prevents them from dying from any attack, including the player's, this flag is usually set to story-relevant characters.
[General]
sStartingConsoleCommand=bat autoexec
Then create a startup.txt file in the game directory and name it autoexec you can add multiple lines of console commands, one command per line, or reference
I have over 30 or more NPC set to essential in my autoexec text file by my games exe
here's my autoexec file, didn't show all NPC set essential, just a example
tgm
gr off
tg
setfog 6000 600000
setessential 00031fb3 1
The long's aren't set essential in my game
So I looted his corpse and carried on.
My last save was from the Starlight but making that walk again seemed like more trouble than he was worth.
If he is that fragile, then it seems bizarre that in all my previous games, he has never failed to get to Sanctuary, and until today, he had never been killed in a raid?
Things that make you go "hmm"?
Lots of things that make us go "hmm". For example finding dead provisioners near Quency , lexington, and floating near spectical island when they are supposed to be "protected" from other npc's and you were not even close enough to see what happened much less have caused it. I suspect the SI one drowned.
That would most likely work I have had it work before when I sent an npc that kept dying to other npcs if I followed them or was just close enough for the cell to be loaded to a settlement .
