does repair time get added onto my lap time?
i thought it did, but now i see "remaining" and "penalty" in repair menu, so whats it all mean?

You get timed for stages which add to your overall time for a rally, every couple of stages you get time to repair your car if needed. You only get time added if you go over the allocated repair time which results in a penalty.

the penalty is not 1:1 though .. so 5 minutes of repair might turn into 10 seconds (can't remember precisely)

You can also upgrade your staff to make them repair the car faster.

You can drive without destroying your car :)
(but I know, mechanical failures and tyre wearing . . . but other damages can be avoided).

Yes the damage in the game is one of the more disappointing aspects I think, even on hardcore damage you can get away with massive accidents and still be able to keep going. There should definitely be a 'relaxed' damage model but it would be great if there was a truly realistic mode where if you hit a rock or a tree at speed you can actually wreck your car instantly. I'm a pretty crappy driver and so far I've only had one immediate retirement accident, and that was falling off a bridge in Argentina. Anyway, bit off-topic but the above posts have answered your question anyway. :)

The damage system is not a strength of this game. The most realistic damage system i have seen over those years for a racing game is Viper Racing from Sierra dating back to 1998. I remember that i had to watch over concrete barriers, steel barriers and even tyre barriers as well as some of the jumps in there. It was very risky to touch barriers with the side of cars and also jumping with full throttle over some places, as it was causing broken suspension and therefore retirement. Hence, i could only gently "kiss" the barriers, anymore of that was breaking the chassis like 50% of the time. To get rid of DNFs due to jumps (which were lighter than Finland jumps), i had to change my suspension settings (springs in particular) for some of the tracks. However in DR2.0, you do not ponder about DNFs as one would think during real life racing venues.
