Okay, here is what you need to do restore tf2 to it's default settings:
disable tf2 syncing with the steam cloud.
delete the "cfg" folder in the /tf directory.
remove anything in the custom folder.
in tf2s launch options, put "-autoconfig" (make sure you take this out when you finish)
start tf2.
When you uninstall the game you'll have to manually save cfg, that's why cloud sync is important.
C:\Program Files (x86)\Steam\userdata\24787237\440\remote\cfg
config.cfg
C:\Program Files (x86)\Steam\steamapps\common\Team Fortress 2\tf\cfg
config.cfg
C:\Program Files (x86)\Steam\steamapps\common\Team Fortress 2\tf\custom
Verify Steam Cache
My problem now is enable sync again and keep my new configs - i.e. not having Steam Cloud overwrite them.
Sometimes Steam notices that your local config is actually new (happened to me for other games) and asks if you want to keep local files or download old from cloud... Problem is, it's not asking anything to me in this case.
Brilliant, it worked! There was only my "config.cfg" file in there and I emptied it before enabling cloud sync. Steam didn't say anything when I started TF2 but it did sync correctly (tested in-game).
Now I also did a backup of my "cgf" and "custom" folders with "GameSave Manager", so that shoulb be enough to cope with weird problems in the future.
Thanks again :)
