Seriously though, he'll follow that same predesignated path each time, but you can steer him away from death if you can stay close as possible to the car and force him to go around you, keeping him alive.
Try waiting for the car to burn out? Honestly I've no ideas. Did this so many times yet he never died, once he tripped on his foot when he was saying the "Deal with the best, die like the rest" quote or something like that. I even made artwork about it, but that's it.
If Blademaster is right, since we don't tend to have this issue, maybe the car will burn out if you wait longer to start the quest. But seems you tried sleeping etc. I think Nick does go close to a car but he never had to stop there and burn. Seems it might be an enemy.
Another thing you can try is that a lot of time they will wait if they get far ahead. Maybe that will reset his course. Doubtful, since he will probably continue on the same path. But if it is due to having to fight then maybe the zombies will move enough to help give him room or stop up the path.
But it doesn't sound good.
Have you tried doing another quest first, then returning to the Nick quest. Might be that he isn't resetting his path because the current path or the burning car is set in the current save. Perhaps if you reset the quest to another, it might work.
I definitely think that to reset the quest, if some is either stored in the save or the memory, you want to exit the game and restart, hoping it might do more. But hope escorting Nick is able to be repeated.
I think Nick is a Random Encounter but placed, so maybe he will respawn. That's something that maybe someone more experienced can know.
The Wikia says you need to kill at least 2 Virals and the Goon along the way, but I was able to leave the Goon alone, after Nick proceeded on after a bit. I may have engaged the Goon a bit, but I did not kill him (I think). Not sure if that makes any difference, though.

I would think it has nothing to do with the fire on the car, per se. I think he is either getting damage or weakened beforehand or needs to be thrown off his path.
There is one big caveat though, that is worrying me about your situation. I'm wondering if he can spawn with different weapons and if he got one with Toxic Poison on him. If so, those flames might interact with his poison and make him flame up.
If he gets into a serious fight, I suppose you have to take those enemies on and get them down fast, not necessarily kill them, just put them on the mat so they can't get hits on him. He seemed to sometimes just take off then. Get them down and become the damage pincushion for him.
But also, if that path keeps getting him killed, the only other choice -- since you've tried the blocking his path thing -- would be to get yourself well off the path and possibly in combat to lure him to you -- or to mess up the timing on that car path. Just in case something else is happening there.
Also, if you end up in a fight with flaming zombies and are near Nick, do your best to avoid using the Toxic weapon elements on the weapon, just to try and avoid collateral damage.
At the bridge, it might be best to be in the lead if possible, to see if he follows you. There are only so many options, but trying them all still leads to insane repetition. Just don't let it get you down. If he is getting beat up in combat, which I don't know how we can tell (they always seemed very hardy in Normal), maybe preparing some powerful throwing stars and taking out the enemies at range might work, but if that single car is burning him up by itself, he's got to get off that path either by luring him or combat.
Maybe his path changes slightly if he fights long with the Goon or not. He didn't fight the Goon long with me, so when he went on, I agreed and took off after him. Not sure if that was before or after that car though. I remember him going by one of those easily, I think.
I'm sure you are actually trying much of this, but just trying to provide moral support. Make sure you have tried to contact Techland's support, in case this actually is a broken path somehow. But there should be a way around this, I'm sure this was tested a lot originally as well.
What you might want to do, if you know how -- which I don't -- is maybe Stream a movie of your attempt or record it, and maybe somebody like Blademaster can figure out a way to get through this. I'm not sure how this would work in co-op either, which I supposed could be tried. If you record it, then all of us could watch with you, and so could Techland.
