If you play in classic mode, it's coop for 3 players (since there're 3 characters), but in unlimited mode, you can have 4 players.
The puzzles will change if playing in unlimited or classic from what I've heard.

Yes, this is correct. :) So in unlimited mode you can have multiple same characters if you want, for example 4 Zoyas.
Yes, it's no problem at all. In the case of classic there will be 1 "free" character either of you can switch to. You can also request to switch to the character the other person is currently playing as.
Can you consider adding a 4th character for next games? Playing 4 coop with different characters with different abilities would be neaaaaaat
At first I assumed the "secret puzzle" of the game would unlock Selius as a playable character, but then I realised it'd either make the puzzles trivial or repeatable abilities in some sense and wouldn't add much. Not to mention it wouldn't make sense as I noticed how the story unfolded.
Once you're done with all trines, you could then try other "similar" games that actually happen to have 4 characters. They're not as beautiful, engaging and polished as Trine, of course, and only have local co-op.
