9 hours... because apparently playing on a laptop in offline mode didn't count and when it re-synced with Steam Cloud, the offline save was over-ridden and replaced with a "you haven't played in 9 hours" game

Mine always come back when their pockets are filled. So 3 to 4 days.

To have a dweller scout across the wasteland as long as possible he should have max E & minimun L. Otherwise he would either run out of stimpacks or get overencumbered with loot & return.
Mine was 3 & a half days.

3 days and few hoursm after that they are returning lvl 50 with full pockets

That long to get a full inventory? Mine usually fill up sometime on the second day.

Is the max a dweler can hold still 100 items? I read that it has changed.

I'm just sending out my Mr Handy guys at the moment while I max some stats on my dwellers, they collect 5k caps and return automatically which takes about 5 to 7 days.
