Is there any harm travelling between act locations?
I just clicked on the portal to go back to act 1 from act 2, and got the warning 'you're changing areas' but hadn't clicked to do it, when Halsin disappeared.

So just checking, given the game gives that warning, what can happen by travelling to previous areas?

Time sensitive quests might change that way. It can be also exploited for free Long Rest without actually losing buffs except one.

There are very few time-sensitive quests that are affected by this.
The only one I can think of is the dark elf in the Grim Forge. He dies after 3 days or when you leave the area.

Generally speaking, Halsin and Minthara will not travel back with you from Act 2 to Act 1 areas.

P.S. there appears to be an exploit around this where you can force them to go, but for your efforts, you'll find that in most Act 1 areas they have ZERO to say (as opposed to very little they have to say in Act 2 or Act 3). (Honestly both have the MOST to say in Act 2; Minthara will get very talkative once you're about to kill Orin in Act 3, but Halsin will complain about the city and not do much else.)

Halsim should just be removed as companion, have no idea who gave this lame idea in the EA. Just put Khaga in his place, much more character development possible.

Minthata need more content and i hope the new patch approach that.

So if Halsin disappears, which he did, how do I get him back? Just keep playing and at some point he's back, or should I restore a save and not go to act 1?

When you come back to your Act 2 camp, he will still be there at camp, ready to do anything you want ... in Act 2.
